Thanks again everyone for your suggestions... I am repairing the axle again and re-installing. I also bought cinder blocks so I can get the car up and on its wheels allowing me to get underneath to check everthing thoroughly. This just feels like something simple is off. The outer cv's don't grenade when they fail, it starts by having a vibration like marbles on the tires that gets heavier and then it breaks. The cage breaks with visible scoring on the ball hub and inside the outer casing. The driver side outer is what is breaking each time. There are no signs of any contact with the inner - the inside flange rubber cups are not scratched nor does the inside shaft show any signs of touching. I didn't realize what an issue I had until I had everything else sorted and then recognized I had 7 broken outer cv's in 5 events!! sounds so bad to say that.. I am using a welded diff in the tranny.
If the same side is breaking.
Maybe the plunge spec is too great?? And you are pulling on the axle??
Does the outer CV move freely? I spend a lot of time die grinding the cage to pass the balls freely. Less heat, longer life. Good syn grease?

I am going through everything in the front driveline very closely and have discovered:
I had been using a replacement axle shaft.. just changing out the outer cv. Per Mike's suggestion I checked it's length compared to an OE shaft I have and it is 1/2" longer!! wow that is a huge difference that could account for much of my issues.
I am going to install the shorter shaft and check the plunge. My question now is, can you have too much plunge?
Well I think I have it fixed!! the plunge on the ds is 5/8 and the ps 3/8! that means I only had 1/8 on the ds before which was the problem. It was good that I was able to see the front with the car actually sitting on its wheels. thanks again for your help!!
